Connectors
Anconnector is an electromechanical component that provides a separable interface between two parts of an electronic system without compromising the performance of the system. Connectors provide much more flexibility to optimize electronic systems than permanent connections. For example, there are a variety of connectors on the market to satisfy the needs for testing, burn‐in, and assembly of different kinds of electronic systems. They help in supply‐chain management, avoid direct connections, provide opportunities for part replacement and repair, and, in some cases, offer cost savings. The main components of a connector include the contact springs, contact finish, and connector housing. Connectors are classified into three types based on their termination ends: board‐to‐board connectors, cable/wire‐to‐cable/wire connectors, and cable/wire‐to‐board connectors.

Components of Connectors
Contacts
Contacts are the core components of connectors responsible for electrical connections. They typically consist of male and female contacts, which create electrical connections when inserted together. Male contacts are rigid and can be cylindrical (pin), square (blade), or flat (blade). They are usually made of brass or phosphor bronze. Female contacts, also known as sockets, are crucial components that rely on their elastic structure to deform elastically when mated with pins, generating elastic force and ensuring a tight connection with the male contacts. There are various types of socket structures, including cylindrical (with slots or chamfers), tuning fork-shaped, cantilever beam-shaped (longitudinally slotted), folded (longitudinally slotted, resembling a figure 9), box-shaped (square socket), and hyperbolic spring sockets, among others.
Insulators
Insulators, also known as bases or inserts, arrange the contacts in the desired position and spacing while ensuring insulation between contacts and between contacts and the outer shell. Insulating materials used for manufacturing insulators should possess good insulation resistance, withstand voltage capabilities, and be easy to process.
Shell
The shell, also known as the outer casing, serves as the connector's enclosure, providing mechanical protection for the installed insulator and pins, as well as ensuring alignment during plug and socket engagement and securing the connector to the device.
Accessories
Accessories include structural accessories and mounting accessories. Structural accessories include retaining rings, keying devices, locating pins, guide pins, coupling rings, cable clamps, sealing rings, sealing gaskets, etc. Mounting accessories include screws, nuts, bolts, spring rings, etc. Most accessories are available as standard or generic components.
PBT plastic material
PBT plastic materials are often used in the production of 2.54 spacing 180 degrees /90 degrees on the plate connector products, plastic terminal shell welding temperature is only about 200 degrees, due to the cost of relatively low other materials, high strength, friction resistance and other characteristics, now this material still has a lot of customers to choose. But the use of this material has poor formability, serious shrinkage, due to the low melting temperature, over wave welding will produce plastic melting phenomenon.
Nylon-66
A desired resin. White solid. Density 1.14, melting point 253℃C. Insoluble in general solvents, only soluble jade constant steamed fruit, etc. High mechanical strength and hardness, great rigidity. Can be used as engineering plastics. Rockwell hardness 108-118. Thermal deformation temperature (1814.11 pa, 18.5 kg force cm 2)66-86℃. Used as mechanical accessories, such as gears, lubricating bearings instead of non-ferrous metal materials to make machine shells, automobile engine blades, etc. It can also be used to make synthetic fibers.
6T plastic material
Connector manufacturers say this material is generally used for 2.54 pitch patch busbar and 1.27 pitch /2.0 pitch series busbar. The welding temperature is between 260 degrees and 290 degrees, so the cost of the tray connector produced by this material is slightly higher, and the choice of this material is generally the customer’s quality requirements on the product.
9T plastic material
Connector products that use this material are mostly 2.54 pitch patch and 1.27 pitch /2.0 pitch series. The welding temperature is about 260 degrees to 300 degrees. Due to the high price of this material, 9T plastic material is generally used to produce connector products with special needs of customers.
LCP plastic material
Suitable for the production of a variety of spacing series of row connector products, the resistance temperature between 260 degrees -320 degrees 1. This material has small linear expansion coefficient, low shrinkage rate of injection molding, good strength and elastic modulus, excellent heat resistance, high load deformation temperature, but also excellent chemical resistance and air tightness, so the general connector especially need sMT are preferred to choose LCP material
Process of Connectors
Design
The first step is to create a design for the connector. The design includes the shape, size, and the number of pins and sockets required. The design also considers the type of material for the connector.
Material selection
The material for the connector is typically selected based on the requirements of the specific application. The most commonly used materials include plastic, metal, and ceramic. The material selection also takes into consideration the conductivity and durability required.
Molding
In the next step, the selected material is molded into the desired shape and size. Injection molding is commonly used for plastic connectors, while metal connectors are manufactured using casting or forging.
Stamping and machining
Once the connector is molded, the next step is to stamp or machine it to create the pins and sockets required for the specific application. The stamping process involves punching holes in the connector and creating the required shapes. Machining is a precision process that uses cutting tools to create the required shapes.
Coating
Connectors are often coated for protection against corrosion and to enhance their appearance. The coating may be in the form of plating, painting, or other surface treatments.
Assembly
The final step is to assemble the connector by inserting pins and sockets and securing them in place. The assembly process may involve soldering or crimping the pins to the wire.
How to Choose a Connectors

The type of signal being carried
What is the type of signal being transmitted over the cables where you need the connectors? Consider whether the signals are power signals or data signals. In case of power signals, the voltages, frequencies, and currents being carried also matter while choosing the specifications of the connector. If you are using fiber optic cables, this is also a major aspect in choosing the connectors.
The operating conditions
The conditions in which the system is working will dictate the kind of connector you will need. For instance, the amount of vibrations and shock that the cable assembly will be subjected to must be considered while choosing the connector. For example, connectors with threaded coupling are more protected against harsh operating conditions compared to push-pull connectors.
If the system is in a place with high temperatures or if the connectors are near a heat source, then the connector should come with proper insulation to withstand the heat and also for safely connecting and disconnecting whenever needed.
The Ingress Protection factor
Connectors need environmental protection depending upon the kind of ingress they are exposed to. The Ingress Protection (IP) factor tells you how protected the connector is against external factors such as water, dust, oils, etc. While some connectors need protection only against the occasional sprinkles of water, some might need to be watertight. Some connectors, for example, used in subsea environments, might be exposed to high-pressure water currents. Same goes with dust and dirt. So, depending on the kind of environment the connector is going to be used in, you will need the IP rating. Bulgin provides high-quality watertight power connectors such as the 4000 Series Buccaneer.
The size of the connector
Some applications are more size-specific than others. When compact electrical systems are required due to space constraints, the connectors also need to be of smaller sizes. Compact connectors that small in size but do not compromise on the quality of the connectivity are needed.
How regular would the mating and unmating be
Each connector comes with a set number of mating cycles. It basically means that the connector can be connected and disconnected a given number of times and still provide good reliability. Some connectors are designed to be mated once and not disconnected for its entire lifetime, while others may need more frequent connecting and disconnecting. Obviously, in applications where frequent mating and unmating is required, you will need a connector with higher mating cycles.
The durability of the connector
Depending on the expected lifecycle of the system, the durability of the connectors is also an important factor. Most systems will need a long-lasting connector and a specification known as the MTBF (Mean Time Before Failure) will give you a fair idea whether the connector would be suitable for your requirement. It gives a fair idea about how long the connector will last before it is too old to be used reliably.
Industry standards
In certain industries, specified standards need to be met by all the components including the connectors. It would do to check what kind of industry-specific requirements are to be met by the connectors. For instance, in the pharmaceutical industry, the connectors might need to be sterilized from time to time. Also, the FDA might have specified standards for the medical industry.
How the Connectors Works
Conductors
Electrical connectors have metal conductors inside them that carry electrical current from one point to another. These conductors are usually made of materials like copper, aluminum, or brass because of their high conductivity.
Contact interface
The conductors inside the connector make contact with the conductors of the devices or components they are connecting to. This contact interface is crucial for the flow of electricity between the connected components.
Mechanical connection
In addition to providing an electrical connection, connectors also create a mechanical connection between the devices they are connecting. This mechanical connection ensures that the connectors stay securely in place and do not come loose during operation.
Insulation
Connectors often have insulating materials surrounding the conductors to prevent short circuits and ensure that the electrical connection is protected from environmental factors like moisture, dust, and vibrations.
Types of connectors
There are various types of electrical connectors, including plugs, sockets, jacks, terminals, and more, each designed for specific applications and requirements. Some connectors are designed for quick and easy connection and disconnection, while others are more permanent.
Compatibility
It's important to ensure that the connectors you are using are compatible with each other in terms of voltage, current rating, size, and other factors. Using incompatible connectors can lead to poor connections, overheating, and other electrical problems.
Safety Precautions When Using the Connectors
When receiving the connector, we should carefully observe the outer packing to see if there is any obvious damage, and to see if the connector itself will be damaged, and so on make sure the connectors you see are in good condition so that they do not interfere with your use of the attached machine.
When you need to move the connector, do not panic, to be careful to avoid the connector touch hard objects, causing damage to the connector, can not be placed under the weight, so as not to crush the connector.
Do not place the connector haphazardly when you are not using the connector for the time being, especially if you put it in a place where there is sunlight. In this way, if you neglect to put it away, the quality of the connector will be damaged as a result of prolonged exposure to sunlight so we should carefully remember where the connector can be saved, must not be due to negligence and security accidents.
High temperatures, where connectors can not be placed, constant high temperatures or high humidity can damage the connectors, especially in the presence of chemicals that can corrode the connectors as a result, the metal protective layer outside of the role of protection, resulting in the destruction of internal current lines, without the normal function of electrical conductivity, it is a waste.
The connector also has an enemy, that is, grease-like objects, in the process of storage or use, if the contact with grease-like items, the connector will lose its original utility, become an obstacle to our work.
How to Install The Connectors
The first step in installing wire connectors is to choose the right type of connector for your application. Factors to consider include the size and type of wires being connected, the voltage and amperage of the circuit, and the environment in which the connector will be used. There are many different types of wire connectors available, including butt connectors, crimp connectors, twist-on wire connectors, solder connectors, and wire nuts. It is important to choose the type of connector that is best suited to your specific application.
Once you have chosen the right type of connector, the next step is to strip the insulation from the end of each wire. This can be done using a wire stripper tool, which is designed to remove the insulation without damaging the wire itself. The length of wire to be stripped should be determined by the length of the connector being used. It is important to strip the wires to the correct length, as this will ensure a secure and reliable connection.
Once the wires have been stripped, the next step is to insert them into the connector. This can be done by placing the stripped end of each wire into the appropriate slot or opening in the connector. The wires should be inserted as far as they will go, ensuring that they are fully seated in the connector.
The final step in installing wire connectors is to crimp or twist the connector to secure the wires in place. This can be done using a crimping tool or by twisting the connector manually. It is important to follow the manufacturer's instructions for crimping or twisting the connector, as improper installation can result in a poor connection and increased risk of electrical hazards.
Always choose the right type of connector for your specific application.
Make sure to strip the wires to the correct length.
Ensure that the wires are fully seated in the connector.
Follow the manufacturer's instructions for crimping or twisting the connector.
Inspect the connection for any signs of damage or wear, and replace any damaged connectors promptly.
